Inline Planetary Gearbox

S-Series Inline Planetary Gearbox — Product Overview

The S-Series Inline Planetary Gearbox represents the highest-torque tier of the inline planetary gearbox family — designed specifically for applications that demand extreme torque density in the minimum possible installation envelope. Where conventional multi-stage helical gearboxes require long, heavy housings and multiple shaft-stage reductions, the S-Series planetary architecture concentrates the same — or greater — output torque into a coaxial unit that is typically 40–60% shorter and lighter than the helical equivalent it replaces. This makes the S-Series the standard solution for space-constrained heavy industrial installations: mixer drives in cement plants, rope drum winches on bulk-handling cranes, large-scale industrial conveyors, and the main shaft drive units of paper and steel rolling mills.

The S-Series is the direct engineering equivalent of the Brevini Riduttori S Series — originally developed as a modular family of inline planetary gear units for stationary industrial and heavy self-propelled machinery. Our S-Series replicates every critical dimension, mounting interface, output shaft geometry, and torque rating of the Brevini S300, S400, S600, S850, S1200, S1800, S2500, S3500, S5000, and S7500 models, enabling genuine bolt-on replacement without any modification to the existing machine structure. Beyond Brevini, the S-Series also cross-references the equivalent high-torque inline planetary models from Bonfiglioli, Rexroth, Rossi, Zollern, Reggiana Riduttori, and Dinamic Oil — full cross-reference data is provided in the table further below.

Standard S-Series models cover output torque from 34,000 N·m to 217,000 N·m. Extended configurations — using the same modular gear set architecture with additional reduction stages and uprated housing castings — cover the full range up to 2,500,000 N·m, matching the Brevini S-Series High Power range. All standard and extended models are available with negative multi-disc fail-safe brakes, a choice of output shaft configurations (solid keyed shaft, splined shaft, hollow shaft with shrink disc, or flanged output), and input flanges to IEC, SAE, or custom standards for direct hydraulic or electric motor mounting.

S-Series Inline Planetary Gearbox internal gear structure — carburised and profile-ground sun gear, planet gears and ring gear for heavy-duty industrial applications

Core Advantages of the S-Series Inline Planetary Gearbox

Eight reasons why engineers and plant managers choose our S-Series as their first-choice Brevini S-Series replacement and heavy industrial inline planetary gearbox:

● 40–60% Space & Weight Saving

The planetary gear architecture concentrates the same output torque as a traditional multi-stage helical gearbox into a unit that is typically 40–60% shorter and lighter — critical for retrofits where the original installation space is fixed and a larger replacement is not an option.

● DNV Type-Approved for Marine Use

Our S-Series has passed DNV type-approval — the same certification standard applied to the original Brevini S-Series. This is the only requirement in many offshore, marine, and port crane specifications, and allows the S-Series to be used as a direct certified replacement on classified vessels and platforms without additional approval procedures.

● Modular Brake & Motor Interface

All S-Series units can be equipped with negative multi-disc fail-safe brakes (SAHR), a choice of adapter flanges, and couplings to suit virtually any electric or hydraulic motor in current production. Motor interface changes — for example, when the original motor manufacturer is no longer available — are handled through our custom adaptor plate service without affecting the gearbox selection.

● Optimised Torque Distribution

The S-Series uses profile-ground planetary gear sets with full-complement needle roller planet bearings, designed to achieve the maximum possible load-sharing uniformity across all planet gears. This reduces peak tooth loading, extends gear life, and minimises vibration — especially important in continuous-duty applications such as conveyor and mixer drives that run 24/7 under varying loads.

● Customised Solutions from Standard Components

The S-Series modular design allows non-standard configurations — unusual gear ratios, non-standard output flanges, special shaft materials — to be built from standard components rather than fully bespoke parts. This dramatically reduces both the cost and the lead time for custom orders compared with a fully bespoke gear unit, making the S-Series economically viable even in small quantities.

● Profile-Ground Gear Sets Throughout

All sun gears, planet gears, and ring gears are carburised, hardened to 58–62 HRC, and profile-ground to DIN/ISO Class 6 accuracy. This is the same gear quality level specified in the original Brevini and Bonfiglioli catalogues — not the lower accuracy grade common in lower-cost alternatives.

● Confirmed Dimensional Interchangeability

Every S-Series cross-reference in our database is confirmed against dimensional drawings taken from OEM installation and maintenance manuals — not estimated from published torque data alone. Housing bolt pattern, output shaft diameter, keyway dimensions, and motor flange pilot diameter are all verified before a cross-reference is confirmed to a customer.

● 96–98% Per-Stage Efficiency

Rolling-contact planetary gearing delivers 96–98% efficiency per reduction stage. In a 200 kW drive running continuously, the improvement over a traditional helical-worm equivalent (70–80% efficiency) can represent over 30,000 kWh per year in recovered energy — equivalent to a significant reduction in annual operating cost for heavy industrial plant.

How the S-Series Inline Planetary Gearbox Works

The S-Series achieves its exceptional torque density through a multi-stage planetary gear arrangement in which each stage multiplies torque while dividing speed, with multiple planet gears sharing the total load at every stage:

01

High-Speed Motor Input

The electric or hydraulic motor drives the first-stage sun gear at rated speed — typically 750–1,500 RPM for AC motors or up to 4,000 RPM for hydraulic motors. Rated torque at this stage is relatively low because the reduction has not yet been applied.

02

Multi-Planet Load Sharing

Three or more planet gears mesh simultaneously with the sun gear and the fixed ring gear (annulus). Each planet carries a proportional share of the total torque — distributing the load across all contact points and allowing the S-Series to transmit torques impossible with a single gear mesh.

03

First-Stage Reduction

The planet carrier outputs at a reduced speed and amplified torque proportional to the first-stage ratio. The coaxial arrangement means input and output remain on the same centreline — maintaining the straight-line drivetrain and enabling the compact housing that defines the S-Series.

04

Additional Reduction Stages

For the high gear ratios required in heavy industrial applications — often 100:1 to 8,000:1 — the first-stage carrier output drives a second and third stage sun gear. Each additional stage multiplies torque by the stage ratio while adding only modest axial length, achieving the S-Series' extreme ratio range within the same compact coaxial housing.

05

High-Torque Coaxial Output

The final-stage carrier drives the heavy-duty output shaft or flange — fully coaxial with the motor input. Output torque up to 2,500,000 N·m at low speed is delivered through a solid keyed shaft, splined shaft, or hollow shrink-disc interface, directly mating to the driven equipment without any intermediate bevel gear or right-angle reduction.

S-Series Application Scenarios

The S-Series Inline Planetary Gearbox is the standard solution wherever very high output torque, minimal installation space, and long continuous-duty service life must be achieved in the same unit. Key application sectors and representative use cases:

Industrial Conveyor & Hoist Drives

Large belt conveyors, bucket elevator drives, rope drum winches, and overhead hoist systems in mining, ports, and bulk-handling terminals. The S-Series provides the high gear ratio and extreme torque in the most compact possible format, often replacing a much larger helical-bevel gearbox in the same mounting footprint.

🎯

Cement, Aggregates & Mining

Drum mixer drives in cement plants, ball mill drives, kiln drives, and cone crusher eccentric drives. The S-Series continuous-duty torque rating, multi-disc brake option, and cast-steel housing make it the standard replacement for existing Brevini and Bonfiglioli units on this equipment, particularly where stopping under load is a safety requirement.

Marine & Offshore

Ship deck crane drives, marine winch main gear units, anchor-handling system drives, and offshore platform rotating equipment. DNV type-approval is standard on the S-Series, matching the original Brevini S-Series certification that is required in many marine class society specifications. IP67-rated sealing and C5-M marine coating are also standard options.

Paper Mills & Steel Rolling

Paper machine press section drives, calendar roll drives, coiler and uncoiler drives in steel strip mills. The S-Series high power variant — matching the Brevini S-Series HP range — provides the output torque up to 2,500,000 N·m needed for main roll drives in large paper and steel plant, with the modular design allowing in-situ shaft seal replacement without full gearbox removal.

🎹

Port & Crane Equipment

Rope drum drives and long-travel drives on ship-to-shore cranes, rubber-tyred gantry (RTG) cranes, and rail-mounted gantry (RMG) cranes. The S-Series's combination of DNV certification, high gear ratio, and integrated multi-disc brake make it the preferred Brevini S-Series replacement for port crane OEM service and retrofit projects.

💨

Wind Energy & Renewables

Large wind turbine main gear units and yaw system drives in the highest torque class. The S-Series extended configuration, with output torque up to 2,500,000 N·m, covers the main shaft torque requirements of wind turbines rated up to 5 MW. The planetary design's high torque density and efficiency make it the standard OEM and aftermarket choice for this sector.

S-Series Inline Planetary Gearbox applications — heavy industrial conveyor, marine winch, cement mixer, crane hoist and wind turbine drive installations

Structure & Material

Every S-Series component is specified to match or exceed the material and heat-treatment standards of the original Brevini S-Series. Key structural and material specifications:

Sun & Planet Gears

18CrNiMo7-6 alloy steel; carburised; 58–62 HRC surface hardness; profile-ground to DIN/ISO Class 6. The same material grade and heat treatment as specified in Brevini, Bonfiglioli, and Rexroth OEM production.

Ring Gear (Annulus)

Alloy steel; internal teeth ground; integrated into housing or as separate hardened ring. Reaction torque transmitted directly to the mounting flange without intermediate bolted joints, ensuring maximum torsional rigidity.

Planet Carrier

Ductile iron GGG-50 or cast steel (EN-GJS-500-7). Straddle-mounted planet pins with full-complement needle roller bearings ensure uniform load sharing across all planets at every operating condition.

Output Shaft Bearings

Paired tapered roller bearings — heavy series — selected and preloaded for the specific combination of radial load (from driven equipment weight), axial load (from helical gear thrust), and overturning moment (from eccentric shaft-mounted loads) of each application.

Housing

High-strength ductile iron GGG-50 or cast steel (welded and stress-relieved for large frames). Housing machined on CNC multi-axis machining centres to maintain bore concentricity and flatness tolerances that ensure confirmed interchangeability with OEM mounting dimensions.

Sealing System

Heavy-duty double-lip radial shaft seals on input and output shafts as standard; cassette-type Duo-Cone equivalent seals for marine and submersible duty. Sealed expansion chamber replaces conventional breather on IP67 models, eliminating moisture ingestion on thermal cycling.

Multi-Disc Brake

Negative (spring-applied, power-to-release) wet multi-disc brake, integrated into the input side of the gearbox housing. Hydraulic or electric release; fail-safe engagement on power loss. Brake torque rated to hold the full nominal output torque of the gearbox at any gear ratio in the range.

Surface & Coating

Shot-blasted housing; standard coating: epoxy primer + two-component PU topcoat, RAL 5010 gentian blue, >500 hours salt spray. Marine option: zinc-rich primer + epoxy midcoat + PU topcoat to ISO 12944 C5-M for offshore and coastal environments.

S-Series Inline Planetary Gearbox — Frequently Asked Questions

Common questions from plant engineers, maintenance managers, and procurement teams sourcing Brevini S-Series replacements and high-torque inline planetary gearboxes:

Q 01

Is the S-Series a genuine drop-in replacement for Brevini S300 / S400 / S600 / S1200 series gearboxes?

Yes. Our S-Series models are dimensionally designed to replace the Brevini S300, S400, S600, S850, S1200, S1800, S2500, S3500, S5000, and S7500 on a bolt-on basis — matching the housing bolt pattern, output shaft interface, and motor flange standard of the original unit. We verify dimensional compatibility against OEM installation drawings before confirming any cross-reference. For confirmation of a specific model, provide the Brevini nameplate data (series, model number, ratio, and motor flange code) and we return a confirmed dimensional match within 48 hours.

Q 02

Does the S-Series carry DNV certification? Can it be used as a certified marine replacement?

Yes. Our S-Series product range has completed DNV type-approval — the same certification held by the original Brevini S-Series. This means the S-Series can be used as a certified replacement on DNV-classed vessels and offshore structures without requiring re-approval of the equipment installation, subject to the normal flag state and class society survey process. BV, ABS, and Lloyd's certification can be obtained on request for specific project requirements.

Q 03

What is the advantage of the S-Series planetary design over a traditional helical gearbox in the same torque class?

Compared with a traditional multi-stage helical gearbox delivering the same output torque, the S-Series planetary unit is typically 40–60% shorter and lighter. This is because the planetary gear set shares load across multiple planet gears simultaneously — achieving a higher torque per unit volume than any single-mesh gear stage. In a retrofit application where the original machine structure limits the available space, this compactness is frequently the deciding factor in selecting an S-Series replacement.

Q 04

Can the S-Series be supplied with a fail-safe brake for hoist and crane applications?

Yes. A negative (spring-applied, power-to-release) wet multi-disc brake is available as a factory-integrated option on all S-Series models. The brake is mounted on the input (high-speed) side of the gearbox for the smallest possible brake torque and disc size — and is rated to hold the full nominal output torque at any gear ratio in the range. Both hydraulic and electric release versions are available. This configuration meets the load-holding requirements of EN 14492-2 for crane hoist applications and the equivalent requirements in offshore lifting standards.

Q 05

The original Brevini gearbox used a specific gear ratio not in your standard range. Can you supply a custom ratio?

Yes. The S-Series modular design allows non-standard gear ratios to be achieved by selecting alternative sun gear, planet gear, and ring gear tooth counts from the modular gear set library — without requiring entirely new tooling. Custom ratios are available across the full torque range with a typical lead time of 30–60 days. Submit your required input speed, required output speed, and output torque, and our engineers will calculate the achievable ratio options within the S-Series housing and confirm pricing and lead time.

Q 06

What quality testing is carried out on each S-Series unit before shipment?

Every S-Series gearbox undergoes a full loaded factory acceptance test (FAT) on our test benches — run at the rated output torque and input speed for a minimum of two hours continuous operation. Parameters recorded and reported include oil temperature, housing surface temperature, vibration acceleration (radial and axial at all bearing positions), noise level, and seal integrity under pressure. Gear tooth contact patterns are checked for all units above 50,000 N·m rated torque before final assembly. A complete test report is supplied with every unit. Production is under ISO 9001:2015 certification.

Q 07

My existing Bonfiglioli 300 Series unit is failing — can the S-Series replace it?

Yes. The Bonfiglioli 300 Series inline planetary range overlaps with the S-Series torque coverage from approximately 1,000 N·m to 180,000 N·m. Provide the Bonfiglioli model number (e.g., 309M, 312L, 318XL) along with the gear ratio code and motor flange type, and we will cross-reference to the equivalent S-Series model with confirmed dimensional drawing. For Bonfiglioli 300 HP models above 180,000 N·m, the S-Series extended range covers the full output torque up to 600,000 N·m equivalent.

Q 08

What are the typical lead times for S-Series gearboxes, and do you hold stock?

Standard S-Series models (S300 through S1800 equivalents in the most common gear ratios) are held in partial-build stock — housing machined, gear sets ready — allowing completion and test within 15–30 days of order. Large-frame models (S2500 and above) and custom ratio configurations carry a 45–90-day lead time depending on configuration complexity. For urgent breakdown situations, contact our technical team directly — we will advise on available stock positions and expedited production options.

SAE B / C / D / E flange — displacement 75 to 1,000+ cc/rev, continuous pressure 350–450 bar. The primary motor type for S-Series units in marine crane, ship winch, offshore platform, mining hoist, and port crane applications — where the full torque range of the S-Series (up to 2,500,000 N·m) must be matched by a motor with high displacement and robust construction.

✓ Custom Adaptor Plates

For non-standard motor flanges — including legacy motor standards, non-IEC frame sizes, or motors from discontinued manufacturers — our custom adaptor plate service produces a machined steel adaptor that interfaces the existing motor to the S-Series input flange without modification to either the motor or the gearbox housing.

Compatible electric and hydraulic motors for the S-Series inline planetary gearbox — IEC B5 electric motor, SAE-flanged axial-piston motor, and custom adaptor plate solutions for marine, crane, mining, cement plant, and heavy industrial drive applications
